Abstract

A process is claimed for the prodn. of mouldings from fibre-reinforced thermoplastic material contg. 20-40 wt.% fibres with a length of more than 10 mm in any, pref. random, orientation. The process comprises (a) preheating the material to above the softening pt. of the thermoplastic (I), placing it in a mould at a temp. below the freezing pt. of the material, and applying pressure until a thin layer of the reinforced material solidifies on the wall of the mould, and then (b) reducing the mould closing pressure, whereupon the restoring force of the deformed fibres causes expansion of the still molten core with subsequent prodn.of pores. Also claimed are moulded prods. obtd. by this process. Pref.t he fibre content is 15-80 wt.%,mainly in the form of opt. needled rovings or fibre bundles, or a single filaments. These fibres contain 10-50 wt.% of deliberately aligned fibres. Pref. fibres comprise glass, carbon, aramid, metal, flax, jute or a hybrid thereof. Thermoplastic (I) comprises polyester, polyamide, polyethylene, polyurethane, polyoxymethylene, polycarbonate, polyether-ketone, PET, ABS, PPS, polypropylene, polystyrene or a thermoplastic copolymer

Description

Glass mat reinforced thermoplastics (G MT) are due to their good mechanical and physical properties, easy processability and Favorable price-performance ratio increasingly as a material for light to moldings subject to moderate stress u. a. from the automotive industry and the Electrical engineering used. A fiber-reinforced one is used in the production of molded articles thermoplastic material, with a fiber content between 20-40 wt .-% and a fiber length greater than 10 mm, above the softening point of the Thermoplastics heated and then in a tool whose temperature lies below the freezing point of the thermoplastic, transferred, pressed, cooled and then, after the cooled molded body has sufficient rigidity, taken from the tool. For the Shaped body production is usually first a semi-finished product that the corresponding share and the required distribution of Has semi-finished components. There are currently several types of semi-finished products in the Used in practice, all of which are usually called GMT However, the structure, manufacture and properties differ (Derek H., "Processing behavior of GMT - testing and quality assurance", Conference proceedings 25th Int. AVK conference, Berlin, 1993). For the production of semi-finished products fiber bundles or rovings longer than 10 mm are used. Some semi-finished products contain randomly arranged ones in addition to the thermoplastic Fiber rovings or bundles, targeted fiber rovings or bundles or a combination of the like that is mechanical by a needling process can be connected. Other semi-finished products (short fiber GMT) will be made in a process similar to papermaking, for example by mixing cut fibers with a length of 10-100 mm and thermoplastic particles or powder in a foam or Liquid and subsequent flat deposition, drying and Compacting. Still other semi-finished products, for example in the form of elongated ones Granules or elongated sticks, with an average length between 10-100 mm, consist of a thermoplastic and glass fiber rovings or bundles of  same length after plasticizing in an oven or other Plasticizer entered and pressed in a press tool. Further Semi-finished products consist of glass fibers and dry mixed by means of vortex air Thermoplastic powders that are blown directly into the press tool and through a negative pressure generated sticks to the perforated tool wall, until the pressing tool for consolidating the fiber-reinforced material is closed. There are also semi-finished products based on a fiber mat, which in Carding processes are made. These and similar types of semi-finished products will be all usually under the name glass mat reinforced thermoplastics (GMT) summarized, in which the essential elements are that a thermoplastic material with 20-40 wt .-% glass fibers with a length greater than 10 mm reinforced and also a significant proportion of the glass fibers is randomly arranged.

The wall thickness of GMT molded parts is considered with regard to economical use with this lightweight material as well as reducing the cycle time as a rule minimized. The resulting reduction in the moment of inertia can so far only through z. B. Ribs and beads can be made up for. Cause this an increase in the installation height of the molded body, which often leads to problems in of the overall construction.

Weiterhin ist es mit dem beschriebenen Verfahren nicht möglich, den Materialanteil von Kern und Deckschicht über den Prozeß zu steuern.DE-OS-37 41 539 describes a method by which the wall thickness of Molded parts made of a composite material at least in some areas increases at least 10%. However, the procedure is as described not suitable for flowable materials. With the described method it is also not possible without the use of separate cover layers, to produce closed molding surfaces. Furthermore, it is with the described method not possible, the material content of core and Control the top layer over the process.

The registered procedure includes an increase in Shaped moment of inertia by using a sandwich construction. The thus over the component, at least in partial areas, an areal increase in The moment of inertia allows a flatter one with comparable properties Construction as with discrete ribs and beads. In addition, the sandwich  Construction offer advantages in heat and sound insulation.

The procedure described here is based on the use of the restoring force of the deformed, randomly arranged fibers of the under the pressure compressed and thermoplastic impregnated glass fiber structure.

To manufacture the sandwich molded body is about the softening point warmed, fiber-reinforced thermoplastic material in a press tool entered, which is then immediately closed. By cooling of the fiber-reinforced thermoplastic material on the tool wall Frozen outer layer of the material. Having a thin, closed Surface layer cooled below the softening point of the thermoplastic and is thus frozen, it will be after the procedure registered here Press tool relieved or slightly opened by the press. The restoring force of the deformed glass fiber structure in the still molten core causes Inflate the molded body into a sandwich component with a closed one Outer skin and a core filled with cavities. From the swelling of the still molten cores are primarily affected by the surfaces of the moldings that are oriented perpendicular to the tool closing movement. This is what it does here described method particularly attractive for relatively flat moldings, such as for example covers, noise shields and motor capsules.

The different manufacture and type of reinforcing fiber structure in the Thermoplastic causes different inflation behavior of the individual fiber reinforced thermoplastics. So the wall thickness of a thermoplastic Plate - with contained a needled fiber mat with a high proportion of Fibers in the thickness direction - using the method described here by hindering fibers frozen in the two layers only increase slightly. Another fiber reinforced thermoplastic material, for example that which is in a process similar to paper making produced, shows only a small proportion of the randomly distributed Reinforcing fibers in the thickness direction of the semi-finished plate. By Inflation without pressure, the semi-finished product can have a thickness that is more than three times the semi-finished product is in compact form. The thickness of the  Cover layers of the sandwich moldings according to the registered process depends on the process conditions during the pressing phase and subsequent relief phase.

In a plunge edge tool with a flat cavity of 400 × 400 mm, the on a controlled servo-hydraulic press, GMT Blanks pressed according to conventional and registered processes and rated. The tool temperature was 70 ° C. Once was a semi-finished product Short fiber GMT with 40 wt .-% glass that used in one process similar to paper production (material A). The fiber length is 30-60 mm before the semi-finished product is manufactured. Due to fiber breaks during the Semi-finished products can sometimes shorten the fibers, but careful processing guarantees in any case Average length in the semi-finished product of more than 10 mm. As an alternative to that processed a GMT material based on needled fiberglass mats (Material B). The glass fiber content in this case was 20% by weight. The glass fibers are needled in continuous roving in the semi-finished product. Through the needling there are fiber breaks, but what the endless character of the roving bundles not significantly affected. The semi-finished products were cut in a convection oven preheated to 220 ° C.
